6082 grade aluminium is your friend

for manual milling you want the cutter to travel same direction of spin to avoid "climbing" on side cuts

hopefully you've already established difference between a milling cutter and a slot drill :)

you can do a finishing cut in opposite direction to get a smoother finish but keep that cut to a few tenths of a mm

we generally have plenty off cuts up to 10mm thick that could be mis appropriated in small numbers, larger pieces have to be discreet and approved by owner

if you have no commercial coolant, simply use something with a low evaporation point, paraffin when I was a lad, white spirit etc

we have to keep ours locked away, the carnies make a b-line for our metal store every year :)

then there's the usual procession of unknowns showing up at back door scoping the place, asking for directions etc.

Yes, got the distinction between endmills and slot drills now. The alu that i have here for testing is rather soft so just need to get a few pieces of 6082, hopefully cut to size. Any ideas of where to go for that? I need 2 at 200mm x 70mm for the amps, and another at 400mm x 70mm for the streamer.

Hypex have kindly reported my RMA as received and are in the process of turning my amplifier back into one that works. No mention of any repair charge as yet. Fingers crossed :)

We haven't fully checked the module yet, but a quick inspection showed a short in the output stage. This problem is not attibuted to a user error.

That's good news, I thought of you today when I got the reply!

Instead of risking removing the R141 resistor I am going to build a little pad attenuator circuit behind the XLR socket on each amp to take the signal down by 15dB.

Checked my account on their website again, the RMA status is 'Finished' with an explanation of 'module replaced'.

Hypex are rather strange in that they don't send out any emails about the progress of orders or repairs. I guess that they have already sent my new amp out and it will arrive here within 2 days like the first order did. I was speculating as to whether or not they had received my IBAN transfer a month ago when there was a knock on the door from a guy holding a Hypex box, just 48 hours after I sent the payment. A strange mixture of fantastic service and zero communication. Not that I'm complaining, with service like this and a 2 year warranty. They had the amp for about 12 days which is a long time to check that it doesn't work, but apparently were testing a newly arrived batch of nc400's on Monday so this may account for the delay.

How are people choosing to control the on/off of Ncores? Can you turn them off at all without having to unplug them?

I will be adding a simple chrome toggle switch & 3A fuse on the AC line leading to SMPS in order to isolate power completely, but will also include an auto sensing circuit that powers them up at the presence of an audio signal about -50dB with a timer that shuts them off 15 minutes after audio drops below the same level.

I have Schurter switches which are a bit over the top for the back panels really but they look and feel nice.  I'm interested to see how the audio sensing circuit is implemented as that would be a neater method than remote given the distance between source and amps in my configuration, not that switching them on and off is much of a chore.
HTPC, Oppo BDP 93 and Humax DTR-T1000 -> Benchmark DAC2 HGC -> Hypex NCore -> Focal 1028be plus Ianmac filters.

Vortexbox -> Benchmark DAC2 D -> Meridian M33 + BK Sub plus Ianmac filters.

There's also this, a LDR based passive preamp with full remote control capabilities and a microprocessor to switch inputs. The balanced one is ess than £300 delivered with taxes. Have to say that I'm leaning towards implementing one of these having spent a day reading the specs and other comments on DIYAudio.
